Cheap “outdoor rated” language on a quote rarely names rain spray, dust ingress, temperature cycling, or burn-in hours. Those gaps show up as warranty calls, dark letters on a premiere weekend, and brand identity that looks tired long before the lease ends.

Rain and waterproof spray tests: proving seals before the façade sees weather

Water fails illuminated signs through the same few paths every time: unsealed trim-cap joints, poorly potted cable exits, missing or undersized glands, and cans with no weep strategy when condensation forms inside. We treat rain testing as a fabrication gate, not a brochure claim. Finished outdoor letter samples and production sets are mounted on spray fixtures and subjected to directed water jets aimed at face edges, return seams, and wiring exits — the places installers and weather actually attack.
During and after spray, we look for ingress at acrylic seats, moisture tracking along leads, and drivers that trip or flicker when wet. Dust, grit, and sealed cavities: IP-minded detailing that survives dirty air

Dust and fine grit do not always short a module on day one — they coat optics, clog weep paths, and grind into unfinished gaps until fill looks mottled and service becomes a teardown. Desert retail, roadside pylons, construction-adjacent façades, and dusty back-of-house docks all punish open cavities. Our dust-related QC starts with assembly discipline: continuous seals at face-to-return joints, closed unused penetrations, and cable exits that use glands or potting rather than raw holes in aluminum.
We inspect gasket compression, silicone bead continuity, and whether trim caps seat square without light leaks that also become particle paths. Inside the can, module layout and wiring must leave no abrasive loops rubbing the face film; outside, hardware and stud pads should not create unplanned openings through the back. For SEG and light-box programs, frame gaskets and fabric tension matter as much as LED IP — a bright module behind a dusty, sagging graphic still reads as a failed sign.
Name the environment in the brief: coastal salt + grit, arid dust, or urban pollution. That steers finish choice (powder vs wet coat, stainless vs painted aluminum) and seal strategy so IP intent matches the wall, not a generic indoor can painted for outdoor use.
Extreme temperatures: heat soak, cold starts, and material choices that hold

Outdoor LED signs live through daily expansion and contraction. Hot sun on dark returns raises cavity temperature; winter nights pull drivers and acrylic into cold starts. Failures show up as cracked potting, warped faces, adhesive that lets go, drivers that derate into dim output, or modules that survive the packing photo then die after the first heat wave. Temperature-aware QC means we do not ship a tropical coastal build with the same face film and driver derating assumptions as a mountain ski-town storefront.
We cycle representative samples and production units through elevated and reduced temperature exposure appropriate to the destination climate called out in the RFQ — checking face flatness, seal integrity, color shift, and whether drivers stay within safe thermal limits under load. Materials are chosen for the same envelope: UV-stable acrylic or polycarbonate grades for faces, outdoor-rated LED modules with documented lumen maintenance, adhesives and silicones rated for the temperature band, and powder or wet finishes that do not chalk early under UV.
Lock climate and mounting context early — full sun on ACM, north-facing shade, desert day/night swing, freeze–thaw. We map return depth, ventilation or sealing strategy, and driver location (remote in conditioned space vs canopy-mounted) so heat has somewhere to go and cold does not crack a rushed resin batch.

Infant mortality in LEDs, solder joints, and drivers rarely waits politely for year three — it often appears in the first hours under continuous power. That is why finished letters run on aging racks for a multi-hour to 24–48 hour burn-in before packing. We power the full set, watch for flicker, dead segments, hot drivers, uneven stroke fill, and Kelvin drift against the approved sample. Failures stay on our floor; only sets that clear burn-in and visual QC move into foam nests and export crates.
Five-plus years of outdoor readability is not a slogan bolted on after assembly — it is the stack of choices burn-in protects and materials enable. We specify outdoor LED modules with strong lumen-maintenance curves, match diffuser and face opacity so the brand does not need to overdrive modules into early dimming, and keep driver headroom so one run is not thermally cooked. UV-stable faces and finishes resist yellowing and chalk that read as “faded brand” even when LEDs still light. A useful outdoor RFQ names destination city or climate band, full-sun versus shaded elevation, coastal or dusty exposure, indoor versus outdoor mounting, supply voltage and listing market (UL or CE intent), preferred illumination path and face method (trim-cap vs potting), and any landlord brightness or IP expectations.
